So I've had the car out and the good news is no major issues after doing around 70miles. I've put a new exhaust tip on which Ill show soon and Id been having a problem with it staying still but I've solved that. Ill detail more on that next time.
So I headed over to see my uncle and he noted that he could hear some squeaking and it was quite loud! This will be the polyurethane bushes, when I fitted them I thought there wasn't really enough grease with them. Well its been over 2yrs now and they need re-greasing, so ill do that. At the same time I'm going to fit heavier springs at the front. The suspension is just bottoming out and a bit more resistance should stop this or at least help a lot, I still don't want it too hard though.

work has started (interior)
So first of all I got one last local meet in before the end of September and the weather changed. the cool evening air gave a nice crispness and punch to the engine as well.
So within a few days I was on to the job at hand...the interior. I'm in no rush to do this and will do it right rather then fast. So previously I had ordered my new seats. The criteria was I wanted small ones in terms of height and width and also reclining. Reclining was simply because there was a small amount of space behind the seats but with a fixed seat you simply cant get in there. With a reclining a hand luggage suitcase would fit or other bags you may want to put in out the way.
Luckily these were also one of the cheapest seats as well, which is rare to happen. The comfort of them compared with my current ones is like night and day so I'm very happy. They raise the seating position a little but I can counteract this by removing the carpet and sound deadening from underneath the mounting points so there will be little difference but more comfort, the seats also feel like they hold well for their shape.
so I test fitted one of the chairs, you can see even though they are the smallest reclining seat I could find there is little difference in size but they are slightly smaller, in theory they will probably be easier to get into as well.
So on to the interior and it came out easily enough, as I took it all out the dust from the bodywork was everywhere so ive done a fair bit of cleaning already and then moved on to tidying the new wires I had added once on the road. (tv screen, electric door opening).
Since then I've been measuring areas of the interior to start designing the new centre console between the chairs.

Clutch change, missfires and more
So my last statement was a jinx ' if everything was ok I may move on to the interior'.
First was my new set of coilovers had arrived and so I wanted to fit them ASAP!
Got them fitted and the awful banging I had has reduced a lot I've still had it a few times on large bumps but there isn't alot of travel available and a thin tyre wall but overall the Meister R coilovers have massively improved the ride.
Overall a success, as well as this the rear of car was able to go about another 10mm lower. Without the larger 20" wheels I dont think the arches will ever be as full as they look on the other DDR's but now it looks reasonable.
....So I had started to run with more power, slowly creeping up to the 1bar area of boost and then I felt some slip, I ignored it first time thinking one off, but decided to go out and do a 3rd gear pull from low revs and again I had a slight slip.
I knew I couldn't ignore it and didn't want to run low power! So I ordered a new clutch (toyota OEM) and prepared to fit it. The fitting then came...OH MY GOD!!! Advice, if you think your clutch is ok when the engine is out....it doesnt matter just change it! The job took a total of 10hrs and wasnt easy on a drive.
Engine mounts were removed, jacks used to hold engine in position straps to take the gearbox weight and then wiggling the gearbox off. To be fair that all wasn't too hard but just time consuming. Changing the actual clutch again was easy enough, although lining it up when it was at an angle was not.
However getting the gearbox back on was a nightmare it took best part of an hr and half to get the gearbox back on to the engine and I ended up using longer bolts to pull the gearbox back into position and on to the location pegs. Once done I started bolting everything back together.
Once done it was time for a quick test drive and it juddered a bit at first but even within 20miles that had almost gone so I was happy it was successful!
I was then due to go on holiday but wanted to stop a missfire at high boost! so got some contact cleaner, it was then I found the king lead from coilover to distributor was missing an end and was having to arc! So i got a replacement one and tested it and all worked as expected.
I then went on holiday for a week and this weekend had a 200mile+ round trip to do for an event, the longest single days journey without tinkering the car will of done to date. I was nervous but prep'd as much as I could.The Journey up went well and we arrived at the meeting point.

Next was a convoy to Mercedes Benz World where we'd park up fro the Brooklands supercar day, made it there fine and left the car parked up.
So then came the drive home, 100+miles of some motorways. about 10miles in I realised I couldn't make any boost, so I had barely any power. luckily 70mph was doable and that's what I cruised back at, any slight hill though had me worried!
When I got back and took a look at it the actuator rod had come off the wastegate. The wastegate stays shut and opens when boost hits the level set so you don't send too much boost into the engine and blow it up. I had the opposite the wastegate was just swinging about all by itself, mostly open. hence no boost. It looks like either the retaining clip had fallen off or was missing either way an easy fix which I've already done.
However it was a very annoying 70mile drive home with no power!

Recent work and finally driving it
First of all I completed the doors. This involved a few things, first was to fit the new blanking plates for the car and removing exterior door handles. This gave the car more security. the remote central locking is working well.
After this I fitted some open pocket foam inside the door, its light and will stop excessive noise as well. With the interior parts of the door completed it was at this stage I fitted some door cards just to tidy the doors up. the final finished article will be higher quality and match the dash etc... when done.
Next was the exhaust piece being completed, well there's few things I've got majorily wrong on this project, but this was one! It looked horrible, the design just did not suit the car. Im only sharing the picture for others so they don't go this route!!
So at the moment I have the original tip on for driving however a new tip has arrived already and I'm very happy with its look, I've just got to do some minor adjustments to it and it will be on and looking much better!
I've now set the front ride height at 85mm on both sides give or take a mm or two. This works well for me with the front arches looking full enough but allowing me to get on and off the drive without planks etc... At the end of the day I want to be able to use the car relatively easily. the rear will need to be lowered further in the future.
Next I had the side windows refitted, the current fitting was done in the bodyshop and there was too much dust in them when fitting with some areas lifting. As well as this I had a nice rubber edging added to give it a cleaner look.
The final side window bits are being fitted this week to finish the look off but I think it gives it a much nicer edge.
So then it came to driving it at the weekend. This was the first time since the engine had been put together and various other work. so I took it out, with the softer springs I fitted a while back the ride is better but still a bit softer at the front would be nicer. It has too much of that coilover 'bang' for my liking. The engine was now performing correctly and not eating water, so it does look like a poor fitting of the headgasket was the cause (should of done it myself in the beginning!).
Now whilst driving the car is not overheating, but it is running hot, ideally it should run up to about 195f and mine is running around 210f-215f. Now when on the drive it gets warm and the fans kick in but never gets higher then the 190f i'd expect. However once driving it raises slightly and sticks at that higher temps, so not overheating but just running hot. So I've had to look into why and what can I do to improve it.
I noticed the coolant pipe return from the radiator is very close to the downpipe, so the coolant is cooled at the radiator and then reheated just before re-entering into the engine. Meaning the water flowing into the engine is hotter then it should be, raising the operating temperature slightly. this doesn't happen on the drive at idle because the down pipe hasn't raised up to the hotter temperatures, as well as this the hot and cool pipes to the radiator run close to each other under the car, again not helping. The 2 pics below show where the pipe is now and the new path I'm going to do this week with a new pipe. Also a diagram of what it was like on the MR2 and you'll see its far away from the exhaust and the radiator pipes are separated.
As well as this other work I'm going to do to help temperatures;
1. The engine compartment temps feel high, when lifting the rear clam shell I can feel its warm, so id like to lower these, so I've ordered a turbo blanket to help.
2. Exhaust wrap for the downpipe. Now exhaust wrap is a debatable subject to many, however in this case keeping the temp inside the exhaust has a big benefit to not radiating onto other components and will also lower engine compartment temps with the the turbo blanket as well.
2. Ill also try and wrap / insulate the hot water feed to the radiator under the car so it does not radiate heat on to the returning pipe.
I think with the above I will drop 10f minimum, I actually think the biggest cause of heat into the system is the fact the coolant pipe is 1cm away from an unshielded downpipe!
So back to the drive, I managed to complete 90 miles without any actual overheating, eating of water etc... the car had no faults and ran as expected. If I can just lower the temperatures now a little bit for safety I can then work on lowering further intake temperatures, which will already benefit from the above as well.
The performance, well the turbo is still at 7psi (actuator pressure) and I wont turn the boost up until temps are under control. seeing as I haven't had the geometry done yet the car handles pretty well with minimal pull to one side.

The good the bad and the ugly..
A fitting title to this update. so lets look at the good first.
I managed to get 120 miles under the belt and the car felt fast even though its only running 7psi and will be up'd to 15psi. That's about where the good ends in this update.
The bad was the car was overheating. Id try various things, fixing some minor leaks and then also adding some bumper vents to feed the radiator.
These kept temperatures stable and low but as soon as I went on boost that's when it overheated, also the car seemed to be drinking water and then the final part was the exhaust fumes smelled sweet....so I knew what the issue was. Either a cracked head or headgasket, my gut instinct was headgasket.
So the ugly...Apart came the engine, the good news is the block itself looks in good condition and I got on to cleaning the pistons and the block face, although the pistons were not that dirty and came clean easily which is good. Also with the large engine bay it was easy to do this work.
So the head is currently off being pressure tested and either refaced or skimmed this week. I've ordered some new hoses which ill replace that sit under the turbo as I may as well do it whilst the turbo is off saving another job in the future.
Although its annoying to have to do this, the job isn't actually that bad but purely because I have plenty of room to work in so hopefully have it back together by the end of the weekend and running again.
And finally here's a walkaround video...make sure you watch till the end for a clip of it on the road.

Bodyshop work
So the car has been at the bodyshop a while now and work has been going well. so the first time I went door they had lined up the doors and filled and smoothed relevant parts and put a layer of high build primer on.
I was impressed at this stage the work looked great, the only area which did not look really good to me was the lower door edge it stuck out too far, so it was agreed that would be built up to be matched. You'll notice the spoiler isn't done at this point.
Also the rear vents were not done and I couldn't decide on what to do I said to the bodyshop most importantly it cannot effect the strength of the piece and left it with them. They did a great job and did the below, really happy with them and it suits the lines of the car.
The car was almost ready for spraying and was in the final stages of being prep'd
So next I took the headlight covers and splitter away to be hydrodipped to match the wheels.
When I was bringing these back I got a surprise the car had been baked and sprayed! I'll let the pictures do the talking but its an understatement to say I was pleased with the results.
As you can see the 3 stage paint, varys well from sunlight to dull light which was exactly what I was after so it looked good on a cloudy day! the paint hasn't been flattened yet and I've been impressed with the reflection lines at this stage so I'm sure it will look amazing once detailed in the summer. wont be long till its put back together and I get it back.

Front Bumper, Wheels and etching
First of all, If any followers are planning on heading to the Silverstone classic, then a kind Mclaren F1 owner is raffling off the chance to ride in his car at the event. Proceeds go to Charity so its for a good cause as well.

This week i put the throttle pedal back in and test fitted wit hthe multiplyer and it works perfectly in terms of opening the throttle fully and has a good feel. the pedal wobbles a bit too much for my liking...so just need to fix that last bit now!
A few weeks back I had requested a VIN number from the DVLA as I was told we are no longer allowed to assign what we want.(meeting the number requirements) true or not I don't know so I requested it so there was less potential for complications. The IVA manual states the requirements of the number (height, location, methods of attaching etc...) I went for the right hand drivers pillar and etched it in, once etched I put some clear gloss nail varnish over the top of it. The Pic below has all the numbers blocked out as after all it is the cars VIN and those letters are around 7 - 8mm tall, with the IVA stating minimum is 3mm.
Following that I got my wheels back as i had had them hydro dipped by a company called wicked coatings.

And they came back looking great, I can tell they are really going to suit the car and cant wait to fit the wheels properly to get a good look! I've gone for a good size tyre wall and not rubber band thin, the car will be rigid enough so a little give in the tyre will be good.
the new wheels although still 19" have raised the car a bit because of the higher sidewall especially with the wider rear tyre and hence side wall.So when setting up the car I will need to that into account but it should mean ground clearance is not too bad after all without looking its on stilts!
After checking the wheels I first fitted the mesh to the roof scoop, this is required for the IVA and I don't plan on having mesh on this scoop when the car is completed as it restricts air flow for no reason as this scoop is just functional for getting cooler air into the engine bay and not directly into a feed.
I then fitted the front bumper as I was happy I wont need to access anything else via the hole at the front as I hadn't for some time.
I also tidied up the car, cleaning it and removing the dust. I have loads of little jobs currently on going which I will continue with this week, this includes;
* fitting the door catches to the handles so they operate
* Door cards to cover the holes
* Missing Dash Panels
* Gaitors for handbrake and gear selector
* Speedo calibration
Its a case of working through the little jobs now and keeping it moving. There is not a lot to get ready for the test to be honest its just getting them done now so it passes the test and then doing it again afterwards on some to how I want it.

Securing cables, exhaust, bodywork & throttle pedal
Ive started this week by making a list of the jobs to do. The list is getting smaller and I wanted to concentrate on some tasks to move them forwards the first was to finish the securing of fuel pipes and the extra cabling in the compartment between the engine and passenger compartment, so P clips and cable ties were used to secure to the extra brackets and flooring.. This has now been completed with everything neat and secure.
Next was the throttle pedal...well... it was 'beef'd' up after the last time it twisted and soon after the last original piece of it (made in plastic) broke. so its now all metal and thicker metal throughout. Basically its completely replaced! The last part I'm waiting on to source is a stronger return spring then it will be complete and can be refitted.
Next I worked on the exhaust area, this area had been concerning me. The IVA test requires that the Db level be less than 98Db at 2/3rds RPM of Peak power, so for my engine that is 4000RPM. So I added a 2nd box to bring the noise down but also have put what is often referred to as a DB killer. And this appears to of worked with it idling at about 45Db and at 4000rpm around 83Db...this was measured on my iphone so doubt its that accurate, but should be under the 98Db...afterwards the DB killer will be removed because not only does it kill noise but also kills power as well. I have managed to hopefully plumb the pipework for the exhaust to where I want it. at the moment its not welded or clamped and I need to make some exhaust brackets.
As well as that I worked on the front bonnet, to get a good fitment when shutting. I used quick catch mini, simply click in and push centre to unclip, they work perfectly! Also I used house door rubbers to keep the bonnet at the right height along the line of it.
Following this I had had a problem id been working on, the IVA states as I've put before all wiring must be securely attached every 300mm. well when the rear clam shell opened up the wire would need to be well over 300mm. So in the end I made some wire mount extending bars, this takes the mounting point to within 2cm of the fibreglass shell when closed but to just under 300 mm when open as shown below. (they are the 3x silver poles)
By securely mounting the cables to the fibreglass and then on the poles it should meet the requirements. Next is to carry on with this work as well as fit the door catch mechanisms so I can open the doors properly.

Interior progression, Windscreen test fit and bodyshell
First of all I continued on with the interior, starting with making a cardboard templete of what the centre console will be like, I've made this out of cardboard to get a feel for the design as I decided where things will go.
Following this I installed the rear sound deadening and carpet, as well as sealing the carpet along the roof lining with some rubber door trim as this then sealed nicely to the body to help work towards an air tight interior to keep noise out. Seat belt anchorages were welded with triangulation plates and threaded bushes to meet IVA requirements and the seat belt hook eyes were fitted as well were the seats. Everything went in without an issue and the seats are on runners for adjustable seating to allow shorter people to drive it as well, being 6ft 1 I still have to bring the seat quite far forward although headroom is tight.
Once this was done I needed to test fit the body ready for a windscreen test fit. (the Windscreen is an E marked screen I've had made). The body went on very easily and sat neatly in position, not forced at all and everything lined up. It was actually very easy and the fibreglass being so strong due to its thickness didn't to appear to of suffered from any large amount of sagging over the 6 months its been sat around.
So on saturday morning the windscreen arrived and we gave it its test fit, apart from deciding we potentially should add some supports to the fibreglass on the sides to help keep it more rigid it was a good fit.
Again the shell showed just how strong it was during this test fit and it really is very well made, the only issues with the shell are some pitting on the edges from a lot of release wax or in some cases missing gel coat (probably from the other extreme!) However its only body work and with hours of working it can get you to the point you want it.
So I then spent the day working on the body work, 6hours and I have one wheel arch and half a side to show for my efforts but if I get it up to even a 90% finish it will save a lot of time in the body shop, below is one front wheel arch and you can see the bottom edge of the skirt is much straighter.

Whilst the shell is on its allowed me to look into the windscreen wiper solution which will be worked on over the next few weeks and also noticed that the clutch cap fowls on the front bonnet (you'll notice its not shut in the pics) so this will need to be lowered slightly.
The rear clam shell closed on to this main body work with clips at the top and 2 locating spikes per side on the rear, these appear to be made of steel and not lasting well, so those have been replaced with some stainless steel ones.
The shell will stay on the chassis for a week allowing me to do work I need to do to it, however it will then be back off allowing me to work on other bits of the car again. The main bits at the front I need to do are the battery tray and the clutch reservoir. I also will order and then apply the relevant door trim for sealing in the cabin when I next fit the body, but overall a very good weekend.
Other things I found out;
* Wiring will reach directly from chassis to lights meeting IVA spacing - no more connectors needed
* Getting out with any sort of dignity will be asking alot
* Its going to be quite low! May be road restricted or in the future in car height adjustable suspension might be needed!
* Headlights will need replacing with RHD ones

Bodywork and Interior
So continuing on from previous prep work, I moved on to the rear. The panels had what look to be gel coat patches. I'm not actually sure what they are called so I had to remove them with some wet and dry sandpaper as well.

You can see clearly the difference; next in terms of the bodywork will be to use the gel coat repair that I've ordered to fill and smooth holes and missing bits just to give an overall clean finish. That way I hope the car will be good enough to wrap, if not a lot more work will be needed.
The wrapping wont take place till after the IVA test and the car is cleared to be on the road in case of any bodywork that needs to be changed to pass the test.
Following this I've continued work on the dashboard. Although covered I unfortunately did get wrinkles when fitting. This was never going to be my strong point and it was more about getting a good fit and base so it didn't look out of place. following the test and the fitting of additional bits ill then get it professionally upholstered to a nice finish. However as Dashs go in a kit car I'm pretty happy with it.
The colours is actually Grey but the lights in the garage make it look brown, hopefully some outside pics soon will shown that. The next stage is for the rear seat belt anchorages to be welded and once that's done the rear sound proofing can be fitted followed by the carpet on the rear firewall. Then the seats can be put in both sides and the top cover piece for the dashboard can be made to fit the final instruments too.
As well as the above i have started to go around all the suspension and axles tightening everything up and replacing nuts with Nyloc's. I hadn't done this to date simply to make taking bits on and off easier.
